The One Published Procedure

Of eight manufacturers checked, Superwinch is the only one that publishes an in-the-moment emergency action for this symptom. It appears in its 2004 S-series manual, in the troubleshooting row headed “Winch will not shut off” against the cause “Solenoid stuck ‘On’”. Superwinch’s current Electric Winch User’s Guide was extracted in full for this page and does not carry the procedure, so this is long-standing guidance that has not been carried forward rather than current published advice:

If solenoid sticks on, reverse direction and hold trigger switch on until the power lead can be disconnected. A safety on-off switch is available as an accessory.

Read it literally, because it is describing two things happening at once. You reverse the control to counter-drive the motor against the runaway, and you hold it there until the main power lead can be disconnected. Superwinch’s word is until, not while — it does not say who disconnects the lead, or how, and this page is not going to invent that detail on its behalf. Superwinch’s own documented fix for a stuck solenoid is, in the end, a battery disconnect.

The second sentence is doing quiet work too: the purpose-built device for this exists, and it is sold as an accessory rather than fitted as standard.

This page reports what one manufacturer published for its own winches. Your manual is the authority for yours, and if it says something different, follow it.

Why Nothing Stops It By Itself

Here is the part most people assume is handled and usually is not.

On the winches checked, the path from battery to motor carries no automatic overcurrent device. No fuse, no breaker. The contactor is the only switching element in that circuit, so when its contacts weld together, current keeps flowing until a person physically breaks it.

Two details matter enough to state precisely rather than round off:

  • Rough Country’s manual does have a fuse section — but it specifies a 32V, 5A fuse, on a winch whose own first-layer amp table runs from 70 A at no load to 405 amps at its rated 13,000 lb pull (384 A at 12,000 lb). A 5A fuse cannot be in a 405A path; it protects the control-box electronics. Read quickly, that section looks like a counterexample. Read with the amperage next to it, it is confirmation.
  • Superwinch is a genuine exception. Its S-series and Terra installation manuals instruct fitting a circuit breaker assembly at the battery positive terminal, in series with the feed, and it ships in the box on those lines. So “no manufacturer fits one” would be wrong. “With that documented exception, the winches checked have nothing downstream that opens on its own” is right.

It Has Happened Twice, At Recall Scale

This is not a theoretical failure.

2006 — CPSC, roughly 218,000 units. WARN eight-post contactors sold in ATV and utility-vehicle winch kits. The hazard, in the recall’s own words: the contactor can continue to pull current when in the “off” position, which can cause it to overheat and pose a fire hazard. The instruction to owners was to immediately disconnect the contactor wires from the battery and get a free replacement.

2022 — NHTSA 22E101, roughly 121,187 units. WARN VR EVO handheld remotes. WARN’s filing states that a small number of remotes exposed to or submerged in water had exhibited failures that can result in unintended winch operation, and was careful to scope it: only the remote is subject to this recall notice, the winch is not affected.

Two different components, two different decades, the same symptom at the drum.

Contactor Or Remote? They Look Identical

A welded contactor and a latched switch or remote both leave the winch running. The remedies are different, so it is worth separating them.

The field test comes from Dutton-Lainson’s troubleshooting guide, which starts by having you unplug the switch cord from the winch. If that stops the winch, the switch is the faulty part rather than the relay. If it does not stop, the fault is downstream of the control.

For the remote path specifically, WARN’s published remedy in the recall was to stop using the remote, inspect inside it for corrosion, and remove the battery pack to disable the wireless function — after which the remote still works plugged in physically. What Actually Welds A Contactor

This is ordinary electrical-contact failure, and it is better documented outside the winch industry than inside it. A relay manufacturer’s own knowledge base lists four; three of them bear directly on a winch. Its knowledge base describes three mechanisms:

  • Arcing. When contacts open or close on an inductive load such as a motor, the circuit’s energy creates an arc that can melt or fuse the contacts together.
  • Overcurrent. Current above the contacts’ rated capacity heats and softens them, which can lead to fusing or welding.
  • Contamination. Dust or oil on the contact surfaces raises resistance, causing localised heating and welding.

A winch motor pulling several hundred amps is precisely the inductive load that description is written about.

The Fix You Wish You Had Fitted

The disconnect switch is the answer to this problem, and on most winches you have to buy it separately.

Badland’s is the interesting one: it is a structural answer rather than a procedural one. Harbor Freight frames it as a short-circuit precaution for when the winch is not in use rather than as a runaway remedy, but a switch in that position is a switch in that position.

Ramsey also publishes the one preventive worth repeating: energise the motor periodically, because the heat helps dissipate moisture buildup, at intervals such as each oil change.

What The Manuals Do Not Say

Six troubleshooting tables across five manufacturers were read line by line — Ramsey on two models, Harbor Freight’s Badland APEX, Smittybilt, ComeUp and Rough Country. None of them has a will-not-stop row. They cover a motor that runs hot, runs slow, runs one direction only, or does not run at all.

WARN’s coverage varies by model. Its M8 and AXON operator’s manuals contain no troubleshooting chapter at all — not a missing row, a missing chapter. Its Zeon Platinum manual does have a troubleshooting section, and the six rows in it still do not include this symptom.

That gap is the reason this page is written the way it is. The most dangerous winch symptom is, on most of this documentation, the one that is not listed.

How This Page Was Sourced

RiggingOps does not test winches. The Superwinch procedure was read from two of its own manuals, sixteen years apart, 2004 and 2020, to confirm the guidance is long-standing rather than a recent addition. The recall figures and hazard wording come from the NHTSA filing and from the CPSC release, the latter read via a mirror because cpsc.gov refused automated requests — that substitution is disclosed rather than hidden.

One source is weaker than the rest and is treated accordingly: Dutton-Lainson publishes its troubleshooting guide as a web page rather than as a downloadable manual, so its content is described rather than quoted at length, so their content is described rather than quoted at length. A contactor manufacturer’s application notes and an IEEE paper on contact welding at motor inrush would both have been stronger citations for the mechanism section; neither could be opened, so neither is quoted, and the mechanism rests on the relay manufacturer’s page that could be.
