Your Winch Smells Like Burning: You Are Ahead of the Published Guidance

Recovery gear stores serious kinetic energy. A failed rope, strap, or shackle can whip back with enough force to injure or kill. Keep everyone clear of the load path, never exceed a component's rated capacity, and follow your gear manufacturer's manual. Where it differs from anything on this page, the manual wins. This article is spec-and-evidence analysis, not field instruction from a certified instructor. If you're not confident rigging the pull safely, that's a reason to call someone who is, not a reason to guess.

Almost everything manufacturers publish about a hot winch is written for your hand, not your nose. Ramsey, Champion, Superwinch, Warrior, Rough Country, Smittybilt and Ironman 4x4 all stop you when the motor is uncomfortably hot to touch. Badland says very hot to the touch. Mile Marker says too hot to touch.

A smell reaches you across a vehicle. By the time it does, you are past every trigger those instructions describe.

Stop First, Diagnose Second

If you see flame, or smoke that is heavy or getting worse, stop reading. Move everyone away from the vehicle and call emergency services. Nothing below is worth doing next to a fire.

Otherwise, in this order:

  1. Stop winching.
  2. Do not touch the freespool clutch. Releasing it under load is the one thing nearly every manual here forbids outright.
  3. Power the winch briefly in reverse until the line goes slack and the drum stops turning.
  4. Disconnect the battery — negative terminal first — before your hands go near the drum, rope, fairlead or wiring.
  5. Let it cool. Then work out what the smell was.

The rest of this section is the evidence for that order. The order itself is the part that matters while the winch is still hot.


The published stopping points are consistent even though the wording differs, and none of them asks you to identify the cause before acting:

  • Ramsey: “If the motor becomes uncomfortably hot to the touch, stop and let it cool for a few minutes.”
  • Champion: “If the motor becomes uncomfortably hot to the touch, stop winching immediately and let it cool down for a few minutes.”
  • Superwinch: “If the end of the motor becomes uncomfortably hot to touch, stop winching and allow the motor to cool down.”
  • Warrior: “If the motor becomes uncomfortably hot to the touch, stop winching immediately and let it cool down for approx 8 mins…”
  • Rough Country: “If the motor becomes uncomfortably hot to touch, stop and let it cool for a few minutes.”
  • Smittybilt: “If the motor becomes uncomfortably hot to touch, stop and let it cool for a few minutes.”
  • Badland: “If the motor becomes very hot to the touch, stop and let it cool down for several minutes.”
  • Mile Marker: “If the motor becomes too hot to touch, stop and let it cool off for a few minutes.”
  • Ironman 4x4: “While winching, stop periodically to touch the motor with your bare hand. If the motor is uncomfortably hot to touch…”

Nine manufacturers, nine ways of saying one thing, and every one of them is a temperature you find with your hand. Not one of the manuals checked for this page gives you a smell to act on while the winch is running.

But be careful how much weight that “nine” carries. These are not nine independent engineering judgements. Ramsey, Rough Country, Smittybilt and Mile Marker all run the same paragraph, close to word for word — keep pulls short, stop at uncomfortably hot to the touch, don’t pull more than one minute at or near rated load, don’t maintain power if the motor stalls, electric winches are for intermittent use and not constant duty. Rough Country’s and Smittybilt’s whole safety sections match item for item and in order. Champion, Superwinch and Warrior share a looser second template.

So what you are really looking at is one widely-copied industry instruction that none of these nine has seen fit to change — which is weaker than nine independent confirmations, and stronger than one company’s opinion. It has survived decades of being copied by competitors who would have had every reason to relax it. Follow it.

One maker checked does not send you to the motor at all. ComeUp’s user’s guide lists the symptom “LED lights red in the remote switch” with the cause “Overheating of the motor” and the remedy “Stop the winch operation and cool the motor.” If your winch has an overheat indicator, that is the earliest warning available to you — earlier than touch, and far earlier than smell. It is also the only instrument reading found in any of these manuals; everyone else expects your hand.

Ironman is worth reading twice, because it also tells you what not to panic about. Its troubleshooting table lists the condition “Winch motor gets hot during winching” and gives the cause in four words: “This is quite normal.” A hot winch motor is expected. The stopping point is not heat — it is heat you can feel through a bare hand.

Ironman is also the second manual here that does not quite agree with itself. Its operating instructions say to stop when the motor is “uncomfortably hot to touch,” while that troubleshooting row says “uncomfortably warm to touch.” Warm and hot are not the same threshold, and the quoted line above is the operating-instruction one, which is the stricter reading to act on. (Warrior’s disagreement is bigger, and it gets its own section below.)

Take the load off before anything else — and take it off with the motor, not with the clutch.

Power out; do not reach for the freespool clutch. Releasing the clutch while the winch is still loaded is forbidden outright by six of the manuals checked, several of them in their strongest signal words:

  • Ramsey: “WARNING: DO NOT ATTEMPT TO DISENGAGE THE CABLE DRUM WHEN THERE IS A LOAD ON THE CABLE.”
  • Superwinch: “NEVER RELEASE FREESPOOL CLUTCH WHEN THERE IS A LOAD ON THE WINCH.”
  • Warrior, under a DANGER heading: “NEVER release the free-spool clutch when there is a load on the winch as the load will roll backwards.
  • Champion: “Never release the free-spool clutch when there is a load on the winch.”
  • Mile Marker: “DO NOT DISENGAGE CLUTCH LEVER WHEN THERE IS A LOAD ON THE WINCH.”
  • Badland: “Do not disengage clutch under load.”

Warrior is the only one of the six that says what actually happens — “the load will roll backwards.” That is the whole reason for the rule. The clutch is what couples the drum to the gear train; release it under tension and the load is no longer held by anything.

The method they publish instead is a short burst of reverse. Ramsey: “run the winch in the reverse (‘reel out’) direction until the load is off the cable and the cable drum stops turning.” Badland says the same at the end of any pull — “reverse the direction of the Winch just enough to release tension on the Synthetic Rope so that you can unfasten the Hook from the load…” Ironman puts it in its troubleshooting table as the fix for a clutch handle that will not move: cause, “Load has not been released from cable”; remedy, “Using hand controller, spool cable out slightly to release the load from the cable.”

There is a real tension here and it is worth naming: this page has just told you to stop powering a winch that smells like it is burning, and de-loading it means powering it once more. Brief reverse is still what the manufacturers direct, and it is far safer than the alternative. If you are unwilling to energise it at all — heavy smoke, melting plastic, a visibly damaged harness — then leave the clutch alone, secure or chock the load by other means, and treat the winch as out of service rather than trying to free it by hand.

Then disconnect the battery before your hands go near anything. Badland states the precondition plainly: “Disconnect battery cables before working near the synthetic rope, drum, fairlead or load, to prevent accidental starting.” WARN’s service guide attaches a “could lead to severe injury or death” warning to the same step, and prints its four instructions in this order: “Never lean over battery while making connections. Always disconnect all wires from battery, before beginning work. Always disconnect negative terminal first and reconnect negative terminal last. Always remove jewelry and wear eye protection.”

Badland asks for “ANSI-approved safety goggles and heavy-duty leather work gloves”; Ramsey and Mile Marker both call for heavy gloves around cable. Wear them.

And to repeat the one thing that overrides all of it: if there is flame, or smoke that is heavy or worsening, none of this sequence applies. Get people clear of the vehicle and call emergency services. A winch is replaceable.

The rest of this page is about what the smell probably was, and that is a question for after the winch has stopped, the line is slack, and the battery is disconnected.

The Two Failure Paths Smell Different

A burning smell on a winch is not one fault. The published causes split cleanly into a thermal path and an electrical one.

Thermal — the motor. Ramsey’s chart is worth reading carefully, because it does not treat a hot motor as its own fault. MOTOR RUNS EXTREMELY HOT shares a single row with MOTOR RUNS, BUT WITH INSUFFICIENT POWER, OR WITH LOW LINE SPEED, and the five causes and corrections run across both conditions together:

(1) Long period of operation → “Cooling-off periods are essential to prevent overheating.” (2) Insufficient battery → “Check battery terminal voltage under load. If 10 volts or less, replace or parallel another battery to it.” (3) Electrical cable from battery to winch or ground strap from engine block to vehicle chassis too small → “Must be No.2 equivalent (or larger if longer than 15ft.).” (4) Bad electrical connections → “Check all connections for looseness or corrosion; tighten, clean and grease.” (5) Insufficient charging system → “Replace with larger capacity charging system.”

Only the first of those is about how long you pulled. The other four are supply-side: a weak battery, undersized cable, dirty connections, a charging system that cannot keep up. Ramsey is saying a motor that runs hot and a motor that runs weak are frequently the same fault seen from two angles — the winch is being starved, drawing hard, and turning the difference into heat.

That is the check most people skip. Superwinch attaches the same idea to its cooling breaks, in capitals: “KEEP THE ENGINE RUNNING TO RECHARGE THE BATTERY during this break.” Our winch amp draw and battery wiring page covers the supply side in detail.

ComeUp’s chart adds a cause none of the others list. Its row for “Motor runs extremely hot” gives three: “Long period of operation” → “Allow to cool”, “Damaged motor” → “Replace or repair motor”, and “Damaged or inoperative brake” → “Replace or repair brake”. The first two are what you would expect. The third is not on anyone else’s list. A brake that is dragging instead of releasing puts the motor to work against it on every pull, and the heat has to go somewhere. If a winch has started running hot without any change in how you use it, that is a cause worth knowing about.

Electrical — the switch and harness. WARN’s ATV and Utility service guide carries two rows that are unmistakably about burning:

5.1.10 Switch is burned — “a. Switch has been incorrectly wired- negative battery cable is attached to positive switch terminal.” → Replace switch

5.1.11 Wire harness melted insulation — “a. Switch held in on position while winch is stalled” → Replace harness. “b. Poor installation leads to rubbed off wire insulation, causing direct short between positive wire and ground wire or frame” → Replace harness

Hot metal and hot motor windings smell different from melting PVC. If what you smell is plastic, WARN’s two rows are where to look, and neither is fixed by letting the winch cool.

Both of WARN’s remedies are “replace” — and before you touch either part, disconnect the battery, negative terminal first. That is WARN’s own precondition for any winch electrical work, and it carries its strongest signal word: “Failure to observe these instructions could lead to severe injury or death.” A melted harness means insulation has already failed somewhere between a positive wire and ground. Until the battery is off, that is a live short and a fire risk, not a parts job.

The One Behaviour Worth Unlearning

Read 5.1.11a again, because it names a specific thing people do: the switch held in the on position while the winch is stalled.

Stall is the case where the motor is drawing hard and the drum is not moving, so none of the energy is going into pulling and all of it is going into heat. Nine of the manufacturers checked tell you not to sit there, and not one of them gives a permitted duration:

Ironman 4x4 “If the winch stalls release the switch on the hand controller as this will over heat and burn the motor out.”

The absence of a number is the message. Stall is treated as a stop condition, not a budget you are allowed to spend down.

WARN’s service guide says what it costs, and this is the most direct statement of it anywhere in the documents checked. Its row 5.1.7, “Electrical sparks appear around the motor or motor end housing,” gives as a cause: “Burned armature due to continued use near or at stall speed”. The remedy is “Replace armature.”

That row is worth sitting with, because it cuts across the tidy split this page just drew. Sparks around the motor housing look electrical. The burned armature is thermal. The cause is an operator holding a switch. Stall does not respect the categories — it is the one behaviour that can burn the motor, melt the harness, or both.

Champion adds the reasoning: electric winches “are designed and made for intermittent use and should not be used in constant duty applications.” Warrior attaches the same logic directly to its stall instruction — “Winches are designed and made for intermittent use and should be used in conjunction with their duty cycles.”

One near-exception, and it is instructive. No manual checked puts a clock on a stall, but Mile Marker does put one on a related condition — driving the motor against its own holding brake: “This winch model also features an automatic load holding brake, so never run the winch against the brake (‘OUT’ on the hand control) for more than 10 seconds. Failure to do so might result in damage to the brake and motor.” Ten seconds is by far the shortest limit anywhere in these documents, and it is not about pulling at all. It is about the motor fighting something that is not going to move — which is exactly what a stall is. Read alongside ComeUp listing a “damaged or inoperative brake” as a cause of a motor running extremely hot, the picture is consistent: a motor working against a brake heats fast.

Where the Smell Does Appear, It Is a Verdict — Not a Symptom

Two of the documents checked for this page name a burnt smell. Both are inspection procedures performed with the motor opened up, and both end in the same place.

KFI publishes a standalone Winch Motor Troubleshooting Guide. Its list of things to look for inside the motor housing includes “BURNT SMELL COMING FROM INSIDE THE MOTOR”, alongside damage to the armature, magnets no longer attached to the armature sleeve, water or mud inside the housing, and corrosion. It then asks plainly: “DOES IT LOOK OR SMELL BURNT?”

Superwinch goes further in its X9 repair manual, where smelling the motor is an instructed step rather than an observation:

“Visually inspect the complete motor and brush assembly for mechanical and/or thermal damage. Smell the motor field coil windings, commutator and brushes. A strong burnt smell, along with visual damage to the coils or windings is indicative of a burnt motor, and the motor should be replaced.”

Note the difference between the two. KFI lists a burnt smell as one of several independent signs, any one of which condemns the motor. Superwinch requires the smell and visual damage together — “a strong burnt smell, along with visual damage” — before calling it burnt, and if the internals are undamaged it sends you to a brush kit instead: “If the field coils, armature, commutator, or other internal components are not damaged in any way, replace the brush kit (see section 4.3) and reinstall the motor.”

So a smell alone is not automatically a dead motor. It is a reason to open the housing, which is a bench job.

KFI’s conclusion is short, and it has a second half worth keeping: “If the winch motor shows any of the signs listed from the previous step, the winch motor will likely need to be replaced. If the motor does not show these signs, call or email KFI tech support for further help troubleshooting the issue.”

The thing to keep straight about both documents is when they apply. These are real manufacturers naming the exact symptom this page is about — and both are inspections that begin after the motor is opened. KFI has you disconnect the leads at the motor terminals and pull the end cap and armature sleeve; Superwinch has you remove the motor from the winch assembly and take off the brush-assembly end cap. Neither is a judgement you make mid-recovery.

KFI also puts a precondition on the whole procedure, before any of it: “BEFORE ANY TROUBLESHOOTING OCCURS, THE WINCH SHOULD BE IN FREE SPOOL TO PREVENT THE CABLE OR ROPE FROM MOVING.” And during its bench test it repeats a stop rule that matches everything above: if no noise comes from the motor “or it starts to get hot, disconnect the wires to the winch immediately.” Beside that same step it warns that “SOME SPARKS MAY APPEAR WHEN CONNECTING THE SECOND JUMPER CABLE” — worth knowing before anyone reproduces the test, which is a bench procedure on a motor that has already come off the vehicle, not something to attempt trailside.

The Duty-Cycle Numbers Are Miles Apart

If the smell was thermal, the next question is how long you were pulling. Six of the manufacturers checked publish a figure for that, and they do not agree:

That is more than an order of magnitude between the shortest and longest permitted pull at rated load. No general rule of thumb survives that spread, which is why the only figure worth acting on is the one in your own manual. Our winch duty cycle guide works through them.

When a Manual Disagrees With Itself

The spread is not only between brands. Ironman’s hot-versus-warm wording above is the mild version of this. Warrior’s Titan manual is the serious one: it gives two different answers to the same question in two different sections.

In its safety warnings:

“Do not winch for more than two minutes at or near the maximum rated load without resting for 8 minutes.”

In its operating instructions, item q:

“The winch is meant for intermittent use. Under full load with a single line rig do not power in for more than 8 minutes without letting the motor cool down for a few minutes and then resume the winching operation.”

Two minutes and eight minutes, both describing a pull at full or near-maximum load, in one document. Champion’s manual has a milder version of the same thing: its CAUTION says to let a hot motor “cool down for a few minutes” while the footnote under its line-pull table says “5 minutes.”

That is three manuals out of the set — Warrior, Ironman and Champion — where two sections give different thresholds for the same thing. It is not sloppiness worth sneering at; safety sections and operating sections get written and revised by different people. But it does change how you should read your own manual.

The practical reading is not that one number is the real one. It is that the conservative number is the one to use — and that “check your manual” is weaker advice than it sounds, because a manual can hold two answers. If yours gives you a figure in the safety section and a different figure in the operating steps, take the shorter run time and the longer cooling time.

A New Winch and a Break-In Smell

There is a published allowance for smoke and smell on a new winch, and it belongs to a different machine.

Dutton-Lainson states for its TW-series: “It is not unusual for the winch to smell hot or smoke during the first few uses while powering the winch in the Out direction. The brake device gets extremely hot and sometimes creates smoke for the first few uses. This should not happen when the winch is pulling cable in.”

Two things bound that allowance, and the guide states both itself.

It is written for a different machine, and it says so in its first sentence: “Use this manual if your electric winch has a gray cover, it operates on a 12 volt battery, it has a strap, and it has the switch on the side of the winch.” A strap winch is not a wire-rope recovery winch, and that one line is the applicability test — if your winch spools steel or synthetic rope off a drum, this guide is not describing it.

And the heat it excuses is the brake, not the motor. The same guide describes “the brake disc on the motor shaft” and warns elsewhere that if the brake sticks, “the motor will be working against the brake and may have difficulty pulling the load.” A friction brake does its work holding the load back while you power out, which is exactly why Dutton-Lainson bounds the allowance the way it does: “This should not happen when the winch is pulling cable in.”

So the excused smell is a friction brake bedding in, in one direction, on a strap winch. It is not a general statement that new winches smell.

Two things follow. No recovery-winch manufacturer checked for this page publishes an equivalent break-in allowance — and even Dutton-Lainson’s own version does not cover a smell while pulling in, which is what most people mean when they ask this question. On a recovery winch, treat a burning smell as a fault rather than as running in.

Don’t Confuse These

  • Hot metal versus melting plastic. The first points at the motor and duty cycle; the second at WARN’s switch and harness rows.
  • A stalled winch versus a slow one. A winch pulling slowly under heavy load is working. A stalled winch is converting everything into heat.
  • A hot motor versus a hot brake. On a winch with a mechanical brake, the brake gets hot paying out, which is a different component from the motor — and ComeUp lists a “damaged or inoperative brake” as a cause of a motor that runs extremely hot, so the two are connected in both directions.
  • This is not the drum-not-turning symptom. If the motor runs and the drum sits still, see when the drum won’t turn.

How We Chose

Every quotation on this page was checked against the document at the exact URL in the sources list. Troubleshooting tables were read as whole sections, and two-column manuals were read column by column, rather than located by searching for a symptom phrase — a table row that wraps across a column break returns nothing to a text search and looks exactly like an absence.

Scope. This page is about 12V electric drum winches of the kind fitted to trucks, Jeeps, UTVs and ATVs. Hydraulic winches, and strap winches like the Dutton-Lainson above, heat and fail differently and are not covered by the stopping points here. If your winch pays out a strap onto a spool rather than rope off a drum, use its own manual’s figures, not these.

That was wrong — all four are legible, and reading them properly is what produced the Rough Country, Smittybilt and Ironman rows above. A retrieval gap is an honest category, but claiming one is still a claim and has to be checked like any other. Where this page says something was not found, the document was opened and read.

Frequently asked questions

My winch smells like burning. Should I keep pulling?

No — and if you can see flame, or smoke that is heavy or getting worse, do not attempt any diagnosis at all: move everyone away from the vehicle and call emergency services. Otherwise the reason to stop is that the manufacturers' own stopping point is earlier than the one you have reached. Nine manufacturers checked publish the same trigger in slightly different words. Ramsey, Champion, Superwinch, Warrior, Rough Country, Smittybilt and Ironman 4x4 all use uncomfortably hot to touch; Badland uses very hot to the touch; Mile Marker too hot to touch. Every one of those triggers is a temperature you detect by hand, which means a smell you can detect from the driver's seat is well past it. Stop winching. Take the load off with the motor, not the clutch — power the winch briefly in reverse until the line is slack and the drum stops turning, because releasing the freespool clutch under load is the one thing Ramsey, Superwinch, Champion, Mile Marker and Badland all forbid outright. Then disconnect the battery before your hands go near the drum, rope, fairlead or wiring, and let it cool before you assess anything.

Does a burning smell mean the motor is ruined?

Not on its own, but two documents checked treat a burnt smell as evidence pointing that way — and both reach it with the housing open. KFI's Winch Motor Troubleshooting Guide lists what to look for inside the motor housing — damage to the armature, magnets no longer attached to the armature sleeve, a burnt smell coming from inside the motor, mud or water inside the housing, corrosion — and concludes that if the motor shows any of those signs it will likely need to be replaced. Superwinch's X9 repair manual makes smelling an instructed step: smell the motor field coil windings, commutator and brushes, and a strong burnt smell along with visual damage to the coils or windings means the motor should be replaced. Superwinch is the stricter of the two, because it wants the smell AND visible damage before condemning the motor; if the internals are undamaged it sends you to a brush kit instead. Either way that is an inspection that starts by opening the motor up — KFI pulls the end cap and armature sleeve, Superwinch removes the motor from the winch assembly first — not a judgement you make during a recovery.

Could the smell be wiring rather than the motor?

Yes, and WARN documents two separate ways that happens. Its ATV and Utility service guide lists a burned switch caused by the switch having been incorrectly wired, with the negative battery cable attached to the positive switch terminal — the remedy is to replace the switch. It separately lists melted harness insulation with two causes: the switch held in the on position while the winch is stalled, and poor installation leading to rubbed off wire insulation, causing a direct short between the positive wire and the ground wire or frame. Both remedies are to replace the harness. So a burning smell that turns out to be plastic rather than hot metal points at the control side, not the motor.

How long can I hold the switch on a stalled winch?

No manufacturer checked publishes a number, and nine of them tell you not to do it at all. Superwinch: if the winch motor stalls, do not continue to apply power to the winch. Champion: if the motor stalls, do not maintain power to the winch, adding that electric winches are designed and made for intermittent use and should not be used in constant duty applications. Badland: do not maintain power to the winch if the motor stalls. Mile Marker: if the motor stalls, cut off the power immediately. Warrior: if the motor stalls DO NOT maintain winching. Rough Country and Smittybilt both publish the same do-not-maintain-power instruction. The absence of a permitted duration is the answer — stall is treated as a stop condition rather than a budget. The nearest thing to an exception is Mile Marker putting a 10-second limit on running the winch against its own holding brake, which is a related condition rather than a stall, and it is the shortest number in any of these documents. WARN states what a stall costs: its row for electrical sparks around the motor housing gives the cause as a burned armature due to continued use near or at stall speed.

What duty cycle should I actually follow?

Your own winch's manual, because the published figures are far apart. Superwinch tells S-series owners that for pulling at rated capacity they should allow the motor to cool after 20 seconds of on time, and at loads less than 50 percent of rated capacity after 2 minutes of on time. Champion's line-pull table lists 1 minute of run time against 5 minutes of cooling time at every load column, and its CAUTION adds do not pull for more than one minute at or near the rated load. Badland publishes a duty cycle rating of 5 percent, expressed as 45 seconds at max rated load against 14 minutes 15 seconds of rest. Warrior says do not winch for more than two minutes at or near the maximum rated load without resting for 8 minutes. Those are the same category of instruction with a spread of more than an order of magnitude, which is why a general rule of thumb is worth less than the page in your glovebox. Is a new winch supposed to smell on the first few uses?

There is a published break-in allowance, but it belongs to a different kind of winch and should not be carried across. Dutton-Lainson states for its TW9000 that it is not unusual for the winch to smell hot or smoke during the first few uses while powering the winch in the out direction, that the brake device gets extremely hot and sometimes creates smoke for the first few uses, and that this should not happen when the winch is pulling cable in. Look at what that is attached to: not the motor, but the brake. The same guide refers to the brake disc on the motor shaft, and notes elsewhere that a stuck brake means the motor will be working against it. A friction brake holds the load back while you power out, which is why Dutton-Lainson bounds the allowance to the out direction only. So the excused smell is a brake bedding in, on one manufacturer's electric winch line, in one direction. No recovery-winch manufacturer checked for this page publishes an equivalent break-in allowance, and even this one does not excuse a smell while pulling in — which is what most people mean when they ask. On a recovery winch, treat a burning smell as a fault rather than as running in.
