Recovery gear stores serious kinetic energy. A failed rope, strap, or shackle can whip back with enough force to injure or kill. Ramsey publishes a fix none of the other eleven manuals checked carries: if the clutch handle cannot be pulled out, run the winch momentarily in reverse to relieve pressure on the clutch jaws. Ironman says the same in different words - spool cable out slightly to release the load from the cable.
- The third cause is the winch mounting, and half the set addresses it. Six of the twelve manuals say the mounting surface must be flat, and three of those - WARN, Ironman and ComeUp - name it as a cause inside a troubleshooting row for this exact symptom. WARN gives the only number: be sure the mounting surface is flat to within 0.020 inch, and be sure all mounting bolts are tight. Ironman says an uneven winch mounting surface, ComeUp says to check the winch is mounted on a flat, rigid surface.
- If the clutch is genuinely binding rather than misaligned, Ramsey names the four parts. Its chart lists a dry or rusted shaft, a dog point setscrew that is too tight, a bent yoke, and keys pulled out of shape by overload - the last of which means the winch has been overloaded at some point.
- Whether you should lubricate the clutch depends entirely on whose winch you own, and the manuals split roughly in half. Six say the winch is sealed and needs no internal lubrication for its life. ComeUp is the only one that names a lubricant and an interval for the clutch handle itself - light oil, regularly - and it separately forbids lubricating the brake assembly.
- Do not disengage the clutch while there is a load on the line. Every manual checked that has an operating section says so, and Warrior gives the reason: the load will roll backwards.
A winch clutch that will not move feels like something has broken. Often nothing has — but the only way to know is to work through the causes below in order, and the fourth one means stop and inspect rather than keep trying.
The clutch couples the drum to the gear train through straight-cut teeth, and teeth only mesh one way. If they happen to be sitting face-to-face instead of tooth-into-gap, the lever physically cannot travel — and no amount of hand pressure will change that, because you are pushing steel into steel.
Scope: this page covers electric winches with a mechanical freespool clutch and a reachable drum. If your winch is hidden behind a bumper and you cannot get a hand to the drum, skip the hand-rotation step and use the power-out method under Cause Two — Ramsey, Rough Country and Smittybilt all say the same thing about that case: “On hidden winches, spool in cable under power but keep hands clear.”
Ironman 4x4 says it in one sentence:
“Because the clutch gear has straight cut teeth sometimes the drum might need to be rotated slightly to align the teeth on the gears before the handle can be moved.”
Do This First
- Take any load off the line. If the vehicle or the anchor is still pulling, do that first — power the winch out until the line is slack. Never take a load off by releasing the clutch.
- Unplug the remote before your hands go near the drum. This is the step that makes the rest of it safe, and Superwinch prints it in capitals as its 20th safety rule: “ALWAYS UNPLUG THE REMOTE PENDANT BEFORE WORKING IN OR AROUND THE FAIRLEAD OR WINCH DRUM (THE DANGER ZONE) so that the winch cannot be turned on accidentally.” Mile Marker states it as a standing precaution — “Isolate winch before putting hands in or around the roller/hawse fairlead or drum” — and Badland goes furthest: “Disconnect battery cables before working near the synthetic rope, drum, fairlead or load, to prevent accidental starting.” Rough Country and Smittybilt both build the same precondition into turning the drum by hand: “Disconnect the remote control switch and finish spooling in cable by rotating the drum by hand with clutch disengaged.”
- Wear gloves. Ironman: “Always wear leather gloves when handling the winch cable. Do not handle with bare hands.” Mile Marker asks for heavy gloves for the same reason — broken wire strands.
- Rotate the drum a few degrees by hand, keeping fingers away from the fairlead opening and off the rope itself. That is all the alignment usually needs.
- Try the lever again — gently.
- Still stuck? Reconnect, power the winch out briefly to release residual tension, then unplug the remote again and repeat step 4.
- Do not force it. Forcing is what breaks the part that is currently fine.
Steps 1, 2, 3 and 7 are all published instructions, not our additions. Step 2 matters more than it looks: turning a drum by hand with a live remote in the cab is how hands get caught.
⚠️ If the rope is bound up on the drum rather than the clutch being stuck, do not try to free it by hand. WARN publishes the method and the warning together: “By connecting the hook to a load and alternately powering-in and powering-out, the wire rope will usually work itself free. IMPORTANT: DO NOT PUT YOUR HANDS NEAR THE WIRE ROPE OR FAIRLEAD WHEN ATTEMPTING TO FREE A BOUND ROPE.”
“Do Not Force It” Is The One Thing Everybody Agrees On
Of the twelve manuals read for this page, this is the most consistent instruction in the entire set — and several give the same remedy in almost the same words:

Superwinch’s own X9 repair manual describes a related mechanism from inside the housing, and it is the clearest account of why rotating the drum works:
“If the knob does not move into engagement, rotate the drum by hand to check the alignment of the free wheel lock pin to the lock pin holes in the ring gear. There are three (3) holes in the ring gear for the free wheel lock pin to engage with in order to drive the drum.”
Three holes in a full turn. That is why a few degrees of drum rotation is often the whole fix, and why forcing the knob achieves nothing — the pin is landing on solid ring gear, not on a hole.
Cause Two: There Is Still Load On It
This is the one people miss, because a winch at rest looks unloaded. It is not the same as untensioned. Rope wound on under load stays wound on under load, and that pressure sits directly on the clutch jaws.
Ramsey publishes the fix, and it is the only manual checked that does:
“NOTE: if the clutch handle can not be pulled out, again run the winch momentarily in reverse to relieve pressure on the clutch jaws.”
Ironman arrives at the same answer through its troubleshooting table:
“Clutch handle is difficult to rotate | Load has not been released from cable | Using hand controller, spool cable out slightly to release the load from the cable”
Both amount to the same action: a short burst of power-out. Not a heave on the lever.
And the rule this sits underneath, which every manual with an operating section states — never disengage the clutch while there is a load on the winch. Warrior is the one that says what happens if you do: “as the load will roll backwards.”
Cause Three: The Winch Mounting
This one rarely gets suspected, and half the manuals in this set address it. Three of them — WARN, Ironman and ComeUp — go further and name it as a cause inside a troubleshooting row for this exact symptom:
- WARN: “Winch is not mounted correctly, which causes winch to bind” → “Check mounting hole dimensions. Follow mounting specifications and procedures as described in the operator’s manual. Be sure mounting surface is flat to with in 0.020 inch. Be sure all mounting bolts are tight.”
- Ironman 4x4, as the second cause on its “Winch will not free-spool” row: “Uneven winch mounting surface” → “Make sure that winch mounting surface is flat and not distorted and that winch mounting bolts are tight.”
- ComeUp, from the gearbox side: “The gear train is mechanically binding up” → “Check to insure the winch is mounted on a flat, rigid surface.”
WARN is the only one of the three that publishes a tolerance, and 0.020 inch is tighter than most people would guess by eye.
Three more manuals in the set say the same thing in their installation sections rather than their troubleshooting tables, and between them they explain why it matters. Mile Marker: “It is essential that the mounting surface be flat and that the winch is mounted so the three major sections… are in proper alignment.” Smittybilt: “very important that the winch be mounted on a flat surface so that the three sections… are properly aligned.” Warrior says it too. That is six of the twelve manuals, which makes this less of an obscure cause than it first looks — it is a well-known installation requirement that simply does not get revisited when something later goes stiff.
The mechanism is straightforward: bolt a winch down onto a plate that is not flat and you twist the housing as you torque the bolts. The gear train inherits that distortion permanently, and a clutch that has to slide inside a housing which is no longer square binds.
If a winch worked fine and then stopped freespooling after a re-mount, a bumper change, or a hard hit, start here rather than inside the gearbox.
Cause Four: The Mechanism Itself
If the alignment is right, the line is slack and the mounting is flat, then something in the clutch has actually failed — and Ramsey is the one manual checked whose chart names the parts:
CLUTCH INOPERATIVE OR BINDS UP (1) Dry or rusted shaft → “Clean and lubricate” (2) Dog point setscrew too tight → “Remove rubber plug from clutch housing and rotate setscrew outward until clutch operates smoothly. Replace rubber plug.” (3) Bent yoke → “Replace yoke or shifter assembly” (4) Keys pulled out of shape by overload → “If drum shaft keyways are rounded or damaged replace shaft and keys. If not, file off burrs and replace keys.”
Only the first two are realistically roadside work, and the second only on a winch with that rubber plug.
⚠️ Be careful with that setscrew. It sets how hard the clutch jaws lock, and Ramsey’s chart proves the point two rows later: the very next entry, “CLUTCH DOES NOT LOCK AT DISENGAGED POSITION,” is caused by a setscrew that is loose or worn and fixed by tightening it. The same screw, opposite faults, opposite directions. Back it out in small increments and stop the moment the clutch moves freely. If you cannot tell “just enough” from “too far,” this is a winch shop’s job, not a roadside experiment. Ramsey carries two more rows for adjacent failures: “CLUTCH SPRING DOES NOT OPERATE” with one cause, a broken spring, and “CLUTCH DOES NOT LOCK AT DISENGAGED POSITION”, caused by a setscrew that is loose or worn.
Cause 4 is worth reading twice. Keys pulled out of shape by overload means the winch has been overloaded hard enough to deform steel keys. If that is what you find, the clutch is a symptom and the inspection after an overload matters more than the repair.
Should You Lubricate It?
Check your own manual, because the manufacturers genuinely disagree and about half of them tell you not to.

ComeUp is the only manual checked that names a lubricant and a cadence for the clutch mechanism itself, and it is also the only one that draws an explicit line around the brake. That distinction matters: a winch brake works by friction, and oil on a brake is not maintenance.
If your manual says sealed, grease is not the fix you are looking for — and on a Badland, opening the housing is contrary to the manual.
Ironman adds one more thing worth knowing, because it is how a healthy clutch becomes a stiff one. It tells owners not to aim high-pressure water — pressure washers, car washes — “between drum support and drum flange or clutch lever.” Washing a winch is how water and grit get driven into the one gap the clutch has to slide through, and Ramsey’s first listed cause for a binding clutch is a “dry or rusted shaft.”
Two Traps in the Manuals Themselves
WARN’s section numbering is misleading here. Searching WARN’s service guide for a dial that will not work leads to 5.1.9, “Dial switch will not function or operate winch” — which sounds exactly like a stuck freespool dial. It is not. That row concerns the electrical dial control switch, and its remedy is to replace the switch. The row that actually covers a drum you cannot pull rope off by hand is 5.1.3. Applying 5.1.9’s fix to a mechanically stiff clutch means replacing a switch that was never the problem.
Rough Country’s operating text reads backwards as published. Its manual states:
“To disengage the clutch, move the clutch shifter tab to the ‘OUT’ position. Cable may not be free spooled off the drum.”
The near-identically worded Smittybilt manual gives the same sentence the other way round: “To disengage the clutch, move the clutch shifter tab so that the ‘FREE SPOOL’ text is facing forward. Cable may now be free spooled off the drum.”
One word apart, opposite meanings — almost certainly a dropped “now” rather than a design difference, since Rough Country’s own troubleshooting table treats the IN position as the pulling position, which only makes sense if OUT is the freespool position. We quote Rough Country exactly as published rather than silently correcting it, but read OUT as the freespool position, and if you own that winch, confirm it against the labelling on the tab itself.
Don’t Confuse These
- The lever moves but the drum still will not spin freely. That is a different symptom — see the last FAQ above, and WARN’s 5.1.3 five-cause list.
- The motor runs and the drum does not turn. That is the opposite failure, the clutch not engaging: see when the drum won’t turn.
- The clutch was turned under load and something broke. WARN lists “Broken cam or cam follower when clutch knob turned under load” as a cause in its own right. This is the failure the do-not-force rule exists to prevent.
- A stiff clutch is not a duty-cycle problem. If the winch is also hot or smells wrong, see winch motor burning smell.

Twelve manufacturer documents were read in full for their clutch and freespool sections, and every quotation on this page was checked against the document at the exact URL in the sources list. Where a manual’s troubleshooting rows merge across causes, the page was rendered as an image and read visually rather than trusted to linear text extraction — Ramsey’s chart merges rows in a way plain text hides. ComeUp’s manual needed the opposite treatment: its troubleshooting pages will not render at all, because the embedded font has no drawable glyphs, so those rows were read with layout-preserving text extraction instead. Neither extraction method is reliable on its own.

Why does the clutch jam when there is no load on it?
Because "no load" and "no tension" are not the same thing. A winch that has finished a pull can still have residual tension wound into the rope and pressure on the clutch jaws, and that pressure pinches the mechanism. Ramsey publishes the fix and it is the only manual checked that does: if the clutch handle cannot be pulled out, run the winch momentarily in reverse to relieve pressure on the clutch jaws. Ironman's troubleshooting table reaches the same place by another route — its row for a clutch handle that is difficult to rotate gives the cause as load has not been released from cable, and the remedy as using the hand controller, spool cable out slightly to release the load from the cable. A short burst of power-out is the answer in both cases.
Could my winch mounting be causing this?
Yes, and it is the cause most people never consider. Six of the twelve manuals checked say the mounting surface must be flat, and three of them - WARN, Ironman and ComeUp - name it as a cause inside a troubleshooting row for this symptom rather than only as an installation instruction. WARN lists winch is not mounted correctly, which causes winch to bind, and it is the only one that publishes a tolerance: be sure mounting surface is flat to with in 0.020 inch, be sure all mounting bolts are tight. Should I lubricate a stiff clutch?
Check your own manual first, because the manufacturers genuinely disagree and roughly half of them tell you not to. Champion, Warrior, Badland, Ironman and Mile Marker all state some version of the same thing: the winch is lubricated at the factory and no internal lubrication is required. Badland goes further and says not to open the housing at all. On the other side, Ramsey tells you to apply cup grease to the lube fitting at the top of the clutch housing, and ComeUp is the only manual checked that names a lubricant and an interval for the clutch handle itself — clutch T-handle lubricates regularly with light oil — while explicitly adding that it is not allowed to have the brake assembly lubricated. If your manual says sealed, adding grease is not a fix and opening the housing may void the warranty.
What if it still will not freespool after all that?
Then it is likely the mechanism rather than the alignment, and Ramsey is the manual that names the parts. Its chart row for a clutch that is inoperative or binds up lists four causes: a dry or rusted shaft, corrected by cleaning and lubricating; a dog point setscrew that is too tight, corrected by removing the rubber plug from the clutch housing and rotating the setscrew outward until the clutch operates smoothly; a bent yoke, corrected by replacing the yoke or shifter assembly; and keys pulled out of shape by overload, where if the drum shaft keyways are rounded or damaged the shaft and keys must be replaced. Only the first two are realistically field-serviceable. That last cause is also a message worth hearing — deformed keys mean the winch has been overloaded.
The drum will not spin freely even with the clutch disengaged. Is that the same problem?
No, that is a different symptom and it has its own diagnosis. The clutch has done its job — it disengaged — and something else is stopping the drum. WARN's service guide covers it under difficulty in spooling wire rope off drum by hand, with five causes: a bent drum flange, worn drum bushings, a broken cam or cam follower when the clutch knob was turned under load, wire rope bound up on the drum, and incorrect mounting. For the bound-rope case WARN publishes both a method and a warning: by connecting the hook to a load and alternately powering-in and powering-out, the wire rope will usually work itself free, and in capitals, DO NOT PUT YOUR HANDS NEAR THE WIRE ROPE OR FAIRLEAD WHEN ATTEMPTING TO FREE A BOUND ROPE. Superwinch's X9 repair manual treats the same symptom as a teardown item, sending you to inspect the drum bearings, thrust washer, drum flange contact and tie-rod torque.
